How Are Jeans Really Made? A 20‑Step Guide from a 10‑Year China Insider

Reflections after a Decade of Working in China‘s Denim Industry

I’ve been making jeans for about 10 years. The question I get most from customers abroad: How is a pair of jeans made?
Most folks believe it‘s just sewing. Cut a piece of fabric, run it through a machine, and there you have it.
Far from it.

Twenty or more steps from cotton yarn to finished jeans. Use the wrong fabric and no amount of washing will help. Fail to sew the pattern correctly and no body shape will. Slapdash stitching and your customers will be returning with blown-out seams within three months.

Here’s the way it really is. No fancy jargon – just authentic advice, directly from the shop floor.


Why China?

China‘s emerging penetration of world markets is inevitable. Its rapid economic development has created some miscommunication in the global marketplace, but its huge population and market potential have provided many opportunities to meet increasing demands. With the world’s best workshops and extensive networks of global trade routes, China will continue to play an essential role in the global economy. Thus, the opportunity to utilize its resources will be maximized.

It also has a history and character you can‘t find anywhere else.
Cotton, yarn, fabric, trims, tailor, wash, pack – everything you want is here. Most of the process, most of the places in the region. China’s denim supply chain left Shandong, traveling southeast to Guangdong, with a new industrial cluster at every step. International brands visit China to have it here: fast and flexible.


Fabric: The Foundation

A jean‘s quality is 70% determined at the fabric stage.

  • Weight. Light (6–10 oz) for summer. Mid-weight (10–12 oz) for all-year-round wear – quite common. Heavy (12–14 oz) for workwear and straight cuts. Over 14 oz? For the serious raw-denim connoisseurs. China is best at the mid-to-higher weights; most of the core denim lines here are made on Chinese fabric.
  • Stretch. Rigid (0% spandex) for real fades. Micro-stretch (1–2%) for shaping without squeezing. Mid-stretch (2–3%) for everyday coolness. High stretch (3–5%) for skinnies. The tech is a core‑spun yarn: elastic in the middle, wrapped tight with cotton. China is the number one producer of stretch denim.
  • Dyeing. Indigo makes beautiful fades. Sulphur makes black, grey, brown. Indigo and sulphur together make two‑tone depth. Indigo doesn‘t dissolve in water, so it is reduced to penetrate the yarn, then oxidised back to blue on the outside, leaving a white core – just the thing for fading denim. The dye houses in China have advanced both rope‑dyeing and sheet‑dyeing systems.

How to identify quality fabric. Five criteria:

  1. Soft but not sagging hand feel.
  2. Appropriate weight for the style.
  3. Consistent dye quality, no blotches.
  4. Strong stretch recovery.
  5. Shrinkage no more than 3% after the first wash, so the customer won’t need alterations or find it no longer fits.

Pattern: The Skeleton

Patterns aren‘t just drafted; they’re tested. Our pattern‑makers have over five years‘ experience each. For each silhouette we do at least three sample rounds: 1st in CAD, 2nd in 3D simulation, and 3rd in muslin draped on a real model. If the silhouette isn’t right, a fabric to die for won‘t do the trick. It is natural to us that China has this kind of variety, and grading for every body type is standard.


From Cotton to Denim: The Upstream Work

DG denim cotton should have fiber length of 1.12 inch or more, with short‑fiber content below 8%, micronaire within 3.8–4.5, and breaking strength no less than 28–32 cN/tex. China also possesses the cotton zone stretching from Xinjiang to Shandong along the Yangtze Delta – a rich source for yarn and fabric.

Ring‑spun vs. open‑end.

  • Ring‑spun holds colour well and doesn‘t absorb indigo deeply; its characteristic ring‑dye effect gives tonal fades (special effects). They don’t fade as deeply, so they have a soft hand and predictable wear. Slow to spin: 15–25 m/min.
  • Open‑end spins very quickly (130–200 m/min), but the looser fabric structure absorbs the dye evenly, resulting in relatively flat fades. Coarse hand and better at resisting abrasion.
    High‑end = ring‑spun; more durable and cheaper = open‑end.

In weaving, denims are 3/1 twills (though anything from 2/2 to 3/1 appears); the defining diagonal line. Rapier looms take slub/yarn with good stretch. Air‑jet looms are quicker but more fragile.


Flow: Pattern, Fabric Selection, Inspection, Cutting, Sewing, Washing, QC, Packing

Cutting. Tolerance of ±1 mm. Stripes or checks must match across panels. A pair requires 20–30 cut pieces. Chinese cutting rooms are machine‑driven; computerised cutters cut through dozens of plies at once with a level of accuracy impossible to achieve manually.

Sewing. No less than half a dozen processes. Chainstitch is the calling card, because it gives so much stretch; rivets at the tension points are the backbone of jeans; double‑ and triple‑needling versus single; the fly zipper or button – smoother, or a nightmare the first time around. One pair can demand 15–25 detail processes, 30–45 minutes on the machine; stitches per centimeter anywhere from 3–4. Missed stitches are a consequence of a dull needle; popped seams an inquisition into seam‑allowance standards; puckering an artifact of inconsistent feed.

Washing (The Soul). Makes the final character.

  • Standard: rinse wash (softens), enzyme wash (slight fade), stone wash (vintage look).
  • Effects: whiskering (creasing effects), grinding/pocks (distress), sandblasting (localised fade).
  • Premium: hand‑sanding (artisan touch), laser and ozone washing (eco). Laser dramatically reduces water use (over 95%), ozone up to 96%. Equipment is expensive but expanding rapidly.

Good washing gives uniform colour, soft hand, no damage. Bad washing gives blotchy colour, stiff hand, broken fabric. There are hundreds of Xintang, Dachong, Humen (washing centres) in each of China‘s washing clusters in Guangdong – millions. Many brands move to China solely for washing.

QC. 3 parts: incoming fabric, in‑process, pre‑shipment. AQL. Industry standard: AQL 2.5 – 0/critical, 2.5/major, 4.0/minor. Measurement tolerance ±1 cm. Visual criteria: no loose threads, stains, damage. Symmetry should be perfect. Pattern match within 0.3 cm in case of stripe or plaid.


Six Things to Evaluate a Pair
  • Material: clear texture, feels like body when squeezed, elastic recovery is good.
  • Workmanship: continuous stitching, addressed issues with uneven stitching and stitch count, handles stress points.
  • Wash: consistent colour, soft hand, no chemical damage.
  • Zips: smooth zip (YKK could be a positive sign), secured buttons, sophisticated etiquette.
  • Fit: symmetrical on left and right, within 1 cm of designed specifications, looks ok on body.
  • Packaging: neat, complete tags, done to specifications.

Sustainability Is Table Stakes

GOTS, GRS, OEKO‑TEX® 100, BSCI – this is now the entry ticket into the game; it is not a bonus. Organic cotton, recycled cotton, Tencel, recycled polyester all have their part to play. Laser and ozone washing cut costs on water and chemicals. This industry is changing, and Chinese mills know that.


A pair of jeans is made step by step in more than 20 design processes. It cannot be cut short.
